Experimental investigation of an aluminium-based functionally graded material fabricated by friction stir additive manufacturing Rjasanthosh Kumar T, Palaniradja K, V Balasubramanian Materials Research Express, 2026 Advanced engineering materials that provide better mechanical performance via small changes in composition and microstructure are called Functionally Graded Materials (FGMs These materials are dominant in the aerospace and automotive industries when property gradients are a crucial factor. This research paper explores Aluminium-based functional graded materials (AFGMs) fabricated utilizing the friction stir additive manufacturing (FSAM). It is designed to determine the influence of tool rotational speed (TRS) on the mechanical properties and the microstructure formation. Layers of increasingly strong alloys AA1100, AA5083, AA6061, AA2024, and AA7075 were produced to form a five-layer AFGM system. The TRS range of 400 to 800 RPM was used for processing. The finest mechanical parameters, including a microhardness of 139 HV, a tensile strength of 310 MPa, a yield strength of 252 MPa, and an elongation of 18%, were obtained by using field emission scanning electron microscopy, which showed that 600 RPM created the finest grain structure. Grain coarsening and reduced mechanical performance were seen at both low and high rotating speeds. To fabricate AFGMs for industrial use using FSAM, these results provide realistic recommendations for parameter selection.
Directional microstructure and mechanical property correlations in multi-alloy aluminum-based functional gradient material fabricated by solid state additive manufacturing technique Rajasanthosh Kumar Tulala, Palaniradja K, Balasubramanian V Materials Research Express, 2025 Aluminium alloys are essential in aerospace and automotive structures, yet conventional assembly of dissimilar alloys through welding or riveting introduces weak joints and reduced durability. Aluminium-based functionally gradient materials (AFGMs) produced by Friction stir additive manufacturing (FSAM) offer a promising alternative. This study aims to fabricate and evaluate a five-layer aluminium-based functionally graded material by integrating AA7075, AA2024, AA6061, AA5083, and AA1100 in a tensile-strength-guided stacking sequence, thereby creating a continuous strength-to-ductility gradient within a single structure. The multilayer builds were produced using FSAM with two different tool rotational speeds (600 and 700 RPM), followed by extraction, and systematically microstructural and mechanical characterization along longitudinal (LD), transverse (TD), and through-thickness (TTD) directions. Microstructural analysis revealed refined grains with defect-free interfaces at 600 RPM, while 700 RPM induced coarser grains with localized interfacial softening. EDX analysis confirmed the enrichment of strengthening elements (Cu, Zn, and Mg) in the upper layers, which correlates with the observed hardness distribution. Mechanical testing showed that TTD samples at 600 RPM achieved the highest tensile strength (UTS: 410 MPa, YS:220 MPa), whereas the TD samples of 700 RPM exhibited maximum ductility (i.e. 29.5% elongation). All samples maintained UTS to YS ratio greater than 1.5, confirming ductile behavior with strain hardening. The finding demonstrates that strength-based alloy stacking, using FSAM, enables the fabrication of anisotropic and structurally robust AFGM. This approach provides a scalable pathway to replace multi-alloy assemblies in aerospace fuselage and outer skin structure with a single graded material, reducing joining defects.
Wear behaviour of T4 and T6 heat treated LM28 composite reinforced with ZrO2particles by stir casting method Prabu D, K Palaniradja Materials Research Express, 2024 The current study was performed to investigate the metal alloy LM28’s wear characteristics, strengthened by fine and coarse ZrO2 were investigated after undergoing thermal treatment with T4 and T6 process. Aluminium degasification tablets were used during the stir casting liquid metallurgy process to produce the composites with less porosity. ZrO2 was employed as fine (10–30 μm) and coarse (80–120 μm) particles in a step size of 3% from 0 to 12 wt%. The traditional T4 and T6 HT process was applied to the composite materials (LM28 nZrO2). T4 heat treatment involved in elevating the composites to 450 °C for 120–180 min before quenching them into the oil and age them naturally for 8–42 days at ambient room temperature. T6 HT was performed in a routine fashion, but also underwent artificial aging at 190–240 °C for 3–7 h before normal cooling. When compared to T4 HT process and non-HT composites, the hardness of T6 HT composites gives better results against wear property. The ideal level of hardness and resistance to wear of the composite was found in T6 HT composites when tested with a pin on a disk throughout a range of sliding distances and loads. Scanning electron microscopy demonstrated that T4 HT and non-HT composites suffered more surface damage than T6 HT composites when subjected to the same load and sliding distance. Initially, material was removed by an abrasive wear process, but this shifted to an adhesive one as sliding distance increased. T6 thermal treated composites are ideal for usage in tough conditions as a result of their excellent hardness and resilience to wear.
