Thermal field and melt pool characterization in laser metal deposition via physics-informed neural networks Sohini Chowdhury, Ali Ahmed Alqudaihi, Anil Kumar Deepati, Chandan Kumar, Vasudevan Muringalath Chandran, Yadaiah Nirsanametla, Arpana Sarmah, Arunachalam Narayanaperumal Journal of Materials Research and Technology, 2026 The Laser Metal Deposition (LMD) process involves rapid thermal cycles and complex thermo-material interactions, making accurate prediction of melt pool characteristics challenging. This study presents a physics-informed, data-driven approach to accurately predict peak melt pool temperature and bead geometry across distinctive substrate–powder combinations using real-time thermal data from an integrated pyrometer and infrared camera. Experiments have been performed on three substrates (Al3002, Ti, and Mild Steel) and five powders (Ti6Al4V, AA2024, SS316L, Cu, and Nitinol) to develop framework using Physics-Informed Neural Networks (PINNs) with the inclusion of heat conduction physics in the learning process. The developed PINN model outperformed conventional machine learning models, obtaining an R 2 of 0.97 and MSE of 417.67 K 2 in predicting temperature. For predicting the bead geometry, the model yielded R 2 values above 0.96. SHAP analysis determined scanning speed and beam power as influential parameters. The results demonstrates the effectiveness of integrating physical laws with machine learning for reliable prediction in data-limited LMD environments.
Influence of tool traverse speed on mechanical properties and fracture morphology of friction stir welded pure copper butt joints Puspendu Chandra Chandra, Arpan Kumar Mondal, Yadaiah Nirsanametla, Ajay Kumar, Sohini Chowdhury Journal of Adhesion Science and Technology, 2026 The key goal of this research was to study the effect of the traverse speed of a tool on microstructural changes, mechanical properties and fracture morphology of pure copper butted weld joint by friction stir welding technique. In this study, other parameters like tool rotational speed (1000 rpm), axial force (4.2 kN), tilt angle (0˚) and tool offset (0 mm) were fixed. A cylindrical tool with a non-threaded tapered pin was used to fabricate the weld joints. All the weld joints produced by varying the traverse speeds (11, 20 and 24 mm min−1) were defect-free. It was noticed that the grains in the stir zone were tiny, well distributed and homogeneous at 24 mm min−1 owing to the adequate heat generation and complete intermixing of material in the stir zone. The utmost tensile strength of 187 MPa was achieved by the welded joint attained at 24 mm min−1. It was observed that a densely populated dimple structure enhances the joint ductility in the case of 24 mm min−1.
A Critical Review on Friction Stir Spot Welding of Aluminium Alloys: Tool, Mechanical, and Micro-Structural Characteristics Manash J. Borah, Kanta Sarma, Yadaiah Nirsanametla, Barun Haldar, Arpan K. Mondal, Borhen Louhichi, Hillol Joardar Crystals, 2025 Aluminum spot welding is extensively applied in automotive, aerospace, and rail sectors due to its favorable strength-to-weight ratio. While resistance spot welding (RSW) has been the traditional method, its high residual stresses, electrode wear, and limited performance with high-strength aluminum alloys have driven interest toward alternative techniques. Friction stir spot welding (FSSW) offers significant advantages over RSW, linear friction welding (LFW), and hybrid processes, including solid-state joining that minimizes porosity, lower energy consumption, and the elimination of consumable electrodes. Compared to LFW, FSSW requires simpler fixturing and is more adaptable for localized repairs, while offering superior joint surface quality over hybrid laser-assisted methods. Despite these advantages, gaps remain in understanding the influence of process parameters on heat generation, microstructural evolution, and mechanical performance. This review consolidates advancements in tool design, thermal characterization, and weld property for aluminum alloys. It presents comparative insights into temperature distribution, weld strength, hardness variation, and metallurgical transformations reported across studies. By critically synthesizing the earlier works, this work identifies knowledge gaps and potential design improvements, aiming to support the development of more efficient and robust FSSW processes for industrial application.

Numerical investigation of Dean vortex evolution in turbulent flow through 90° pipe bends Prasun Dutta, Naveen Kumar Rajendran, Robert Cep, Rakesh Kumar, Himanshu Kumar, Yadaiah Nirsanametla Frontiers in Mechanical Engineering, 2025 The current study focuses on numerically simulating turbulent flow in a 90° pipe bend using the k-ε turbulence model. Following validation of present numerical approach against prior experimental findings, extensive research was conducted to elucidate the development of Dean vortices and the secondary flow within the pipe bend. This study illustrated the distribution of mean axial velocity, secondary flow phenomena, and the occurrence of Dean vortices in various sections. Velocity vector distributions vividly depict the secondary motion induced by fluid transitioning from the inner to the outer wall of the bend, leading to flow separation. The interplay between the centrifugal force from the bend and adverse pressure gradient results in the formation of two counter-rotating vortices in the streamwise direction. This study presents numerical results aimed at providing insights into the behaviour of Dean vortices and the formation of secondary flow in a 90° pipe bend.
